Why Experience Still Wins in a Data-Driven Industry

Modern chemical manufacturing generates more data than ever. Reactor sensors log temperature, pressure, and addition rates in real time. Process historians capture every batch. Analytics platforms flag deviations before they become failures. These are genuinely useful tools, and no serious manufacturer would want to work without them.

But data is only part of the picture. It can show what happened and highlight where a process has deviated, but interpreting why it happened and deciding how to respond often requires technical judgement. In complex polymer and fine chemical manufacturing, that is where experience earns its place, particularly when conditions are variable and processes are sensitive.

What Data Can and Cannot Tell You

A well-instrumented process produces an accurate record. You can see that an exotherm ran hotter than expected, that a reaction reached endpoint later than usual, or that a batch viscosity drifted outside the normal range. This information is valuable, and it is the foundation of any sound quality management system.

What the data does not do is interpret itself. A temperature trace showing an unexpected peak is a fact, not an explanation. Was it a raw material variation, a slight difference in addition rate, an ambient effect, or the early sign of a more serious problem? The numbers narrow the possibilities, but they do not resolve them.

Interpretation is where experienced judgement takes over. Someone with extensive experience of similar campaigns recognises patterns that no dashboard highlights on its own. They know which deviations are trivial and which demand immediate attention. They understand how a particular monomer system tends to behave, and what a small anomaly might signal downstream. Data supports that judgement, but it cannot substitute for it.

Where Human Judgement Is Hardest to Replace

The value of experience is clearest in the situations that data alone struggles to handle.

Complex Polymer Formulations

In free-radical polymerisation of acrylate, methacrylate, styrene, and vinyl monomers, the relationship between process conditions and final product is not always linear. Small changes in initiator concentration, feed rate, or temperature profile can affect molecular weight, conversion, and solution viscosity in ways that require an experienced eye to anticipate. Process data can highlight a change; experienced technical judgement helps determine its significance and the appropriate response.

Scale-Up

Moving a process from small reactor to large is where theoretical understanding meets physical reality. Heat transfer, mixing efficiency, and addition dynamics all change with scale, and the data from a laboratory batch does not translate directly to an 18,000-litre reactor. Judgement built from repeated scale-up work is what bridges that gap safely.

Variable Raw Materials

Raw materials can vary between batches, even when they remain within specification. An experienced operator recognises when a slight difference in a polyol or a monomer batch will matter to the finished product, and when it will not. That distinction is difficult to automate, because it depends on context the data does not capture.

Exothermic Reactions

Managing the heat output of a polymerisation or a polyurethane pre-polymer reaction from MDI or IPDI with polyols is a safety-critical task. Cooling capacity, addition rate, and reaction profile must be balanced with care. Instrumentation is essential here, but it works best in the hands of people who understand what the readings mean and how quickly to act on them.

Continuous Improvement: Data and Experience Together

The point is not that data matters less than experience. It is that neither works well alone. Continuous improvement depends on combining the two.

Data can reveal trends, support root-cause analysis, and provide evidence for process changes. Experience helps put that information into context and determine what can safely and practically be changed. Used together, they provide a much stronger basis for continuous improvement.
